System Solution to Solve Noise and Transients Beyond EN50155/EN50121-3-2

The challenge
A regular customer of ours ran into problems during a locomotive retrofit. A battery chargers input circuit broke down repeatedly and the cause was identified as a combination of noise from the load and transients from pantograph bouncing. The noise and transient levels were way outside of the limits in EN50155 and EN50121-3-2, and more than what the battery charger could cope with. Knowing Powerbox as railway power supply experts the customer contacted us, asking for suggestions.

The solution
It was decided together with the customer filtering was the easiest and quickest way to go and within three weeks Powerbox designed and built an external low pass filter reducing noise and transients to the recommended levels, thereby protecting the battery charger.

Added value
The problem was solved and delays in the locomotive refit avoided. This was also both simpler and considerably cheaper than replacing or redesigning the existing battery charger.

Shipboard Lighting

Shipboard lighting systems must operate reliably in electrical and environmental conditions that are far more demanding than standard commercial applications. When the US Navy moved towards solid-state LED lighting, the requirement was not only to improve efficiency and reduce maintenance. The new LED drivers also had to fit into existing shipboard fixtures, support established brightness-control methods and meet demanding military and naval specifications. POWERBOX developed rugged, long-life LED drivers for shipboard use, combining electrical compatibility mechanical integration and compliance with key naval requirements.

The challenge

The transition from legacy lighting to solid-state LED technology offered clear advantages, including lower power consumption, longer operating life and reduced maintenance. However, the upgrade also introduced several engineering challenges.

Existing naval lighting installations were built around established fixture designs and electrical interfaces. Replacing these systems could not require major structural changes, rewiring or modification of the vessel. The new LED driver solution therefore had to integrate with the existing mechanical footprint while supporting the same operational brightness-control methods used by the ship’s crew.

Traditional shipboard lighting technologies also brought practical limitations, including short lamp life, high maintenance demand, long warm-up times for high pressure sodium fixtures and the environmental concerns associated with mercury-based fluorescent lighting.

To enable a practical upgrade path, the replacement solid-state lighting system required an LED driver capable of managing three independent AC power inputs. This allowed the driver to support multiple brightness levels from a single LED array, replacing the previous multi-bulb approach while maintaining compatibility with existing shipboard control methods.

The solution

To survive the rigorous demands of naval deployments, Powerbox engineered a series of ultra-rugged, highly efficient, and environmentally sealed custom LED drivers. The internal power electronics are designed for continuous operation under extreme thermal fluctuations, high vibration, and severe mechanical shock. The completed hardware platform was subjected to rigorous laboratory verification to achieve full compliance with essential military standards:

  • MIL-DTL-16377 Compliance: Adhering strictly to the general specifications governing naval lighting fixtures, internal support components, shock-resistant lenses, and associated shipboard auxiliary hardware systems.
  • MIL-STD-461 Electromagnetic Control: Meeting stringent military thresholds for electromagnetic interference (EMI), suppressing both radiated and conducted emissions to guarantee zero interference with sensitive shipboard communications, radar, and sonar suites.
  • MIL-STD-1399/300A Interface Standards: Engineering specific power-factor correction and transient voltage protection to handle the rigorous electrical tolerances, harmonic distortions, and spikes typical of shipboard AC power grids.

These custom power supplies satisfy all legacy electrical interfaces, eliminating the need for expensive structural rewiring or hull modifications during scheduled drydock overhauls.

Added value

Integrating Powerbox’s custom defense power solutions alongside solid-state lighting arrays eliminates the frequent component failures common to legacy systems, while delivering clear, measurable advantages to fleet logistics and vessel efficiency:

  • Elimination of Hazardous Materials: Removing mercury-dependent components from active vessels mitigates crew exposure risks and completely eliminates complex, hazardous waste storage and disposal regulations at port.
  • Drastic Maintenance Reduction: Extending the operational lifespan of shipboard illumination reduces daily maintenance overhead, freeing up engineering personnel and vastly simplifying warehouse inventory supply chains by eliminating the need to stock high volumes of delicate replacement bulbs.
  • Enhanced Fuel Efficiency: Minimizing power consumption across thousands of active lighting nodes significantly lowers the aggregate auxiliary electrical load on the shipboard grid, directly reducing generator workloads and conserving fuel during extended long-range deployments.
